
Why Your Recessed IR Heaters Keep Dying (and How to Stop It)
When you’re dealing with recessed infrared ceiling heaters, you’re basically working in a pressure cooker. Heat builds up fast in those tight spaces. Most people think the heating element is what gives out first. But honestly? It’s usually the lead-wire connection. If that seal isn’t perfect, heat leaks right into the wiring. It basically bakes the insulation until it cracks, leading to arcing, short circuits, and a dead unit. Not a great look. The problem with “budget” builds A lot of cheap heaters just use basic glue or some low-grade silicone to plug the wires into the quartz tube. The problem is that once things get hot, those materials shrink or just oxidize. Once a tiny gap opens up, oxygen and moisture sneak in. The wires start to oxidize, resistance spikes, and the insulation just burns out. It’s a domino effect. To avoid this, we use high-temp glass-to-metal seals or ceramic potting. It creates a total barrier. The heat stays inside the tube where it belongs, and the copper leads stay cool. Why the process actually matters You can’t just slap this together on a manual assembly line and expect it to hold up. We use precision-molded seals that fuse right into the tube while it’s being formed. This locks the lead-wire in place so it doesn’t shift around when the metal expands and contracts. When a seal is sloppy, you get “creep.” That’s when the wire slowly pulls away from the contact point, creating a localized hot spot. That spot can get hot enough to actually melt the housing. By integrating the seal at the factory, we get rid of those air gaps entirely. One quick heads-up on installation There is a trade-off here. Because these seals are so tight and sturdy, the lead-wire is more rigid. You can’t just bend these wires at sharp angles during install. If you kink a high-spec sealed lead, you might actually crack the ceramic. Just make sure you leave enough slack in your wiring runs so there’s no tension on the heater’s entry point. Give it some breathing room, and it’ll last a lot longer.
